Thank you all for waiting on me to get this right. I know I will get this down in the end. I have been able to make the molds correctly and as Buckshot77 said, the parts look right but I have to adjust a little for strength. I did something a little different when i post cured the first gear that I thought would help. Obviously it didn't. I am going to send out a new one today, cured a little different. Then I am looking into adding a filler to the material that should give it more than enough strength to hand this job. All the previous gears I have made are really under little stress. We'll be here, awaiting your perfection. Glad you're not giving up. Thanks again. Besides, it's supposed to snow here in Ohio tomorrow, so I guess I can wait a few more weeks to use my sunroof (wait, mine still works... for now)

Ohhh, I'm fiending for my sunroof....take however long you need though, it'll be worth it. Thanx for doing this also.

let me just repeat what you have heard before and say thank you. and thank you for making sure this baby actually flies. i just confirmed that my problem is indeed the gear you are working on. after tearing into that motor I'm hoping once I've got my hands on one of the new gears i'll never have to go in there again.

Once I take off the dome where my moonroof switch is how will I be able to tell if it is the gear? I really hope that I am having a problem with this gear because a motor is way too expensive for my blood.

You have to take the motor out and take the cover off. There will be a few plastic gears inside. The one that is the culprit is the one that directly contacts the "metal screw", there should be a nice groove worn into it where it can't get any grip.
