Alright, I took my car to the ford dealership cause I read an FAQ that said there was a recall on the cat. converters on 95 & 96 models w/ a duratec V6. Ford dealership said there wasn't but they replaced intake gaskets, a HEGO sensor and cleaned a lot of my emissions pipes. They also repaired the EGR tube which blew a hole in it Thursday. Saturday I drove the car and when I hit about 55 I heard a pop and the sound of rushing air.. the EGR tube screwed up again and the CEL came on. I don't have a code scanner but I'm pretty certain there is a code for it. The car is a 95 SE w/ 112,000 miles any advice?

DPFE sensor may have popped off. It has two rubber tubes that connect to the EGR tube. That's a common problem when a DPFE goes bad.
It's on the drivers side of the engine, back cylinder bank. A little black box with two rubber tubes coming out of it. they both connect to the EGR tube, when the DPFE goes bad I've read the tube pops off. Hence the popping sound you heard and the CEL light.
I'd replace it. It's not too hard, but you need a long flexible socket set to get too it.
do a search on DPFE and you'll find tons.

New DPFEs maybe black plastic but originals were aluminum. Actually its a plugged rear bank pre-cat that causes excess exhaust system backpressure which blows DPFE hoses off. Pre-cats covered by 80k/8yr emissions warranty, except in CA 70k/7yrs.
One member reported a case where an electrical short caused one of the small metal tubes for the sensing hoses to separate at the weld to the main EGR tube resulting in an exhaust leak.

Yea.. I got my car fixed Friday and the EGR tube had blown off... they also replaced a bunch of other [censored] and charged me $780. Well Sat. i was drivin back from Greenville and the EGR tube blew off again. I took it back monday asked them what was wrong and they said, "Well the EGR tube popped off." I wanted to say no [censored]. They replaced the tube at no charge and I asked them what might be causing it to do this and they said they had no idea. And they said all I could do was wait until it happens again and bring it back. Now since I've had it fixed i've been gettin intermittent CELs when downshifting or starting out from a dead stop (normally in 2nd or 5th gear). I don't have a CEL scanner so I might take it to Auto Zone to get the codes.

Oops, a metal box, you're right. I was that guy who had a bad EGR tube. The wiring harness recall was done, and they had left the battery/alternator wire rubbing against the EGR tube, it got hot, arced and cut through the small tubette on the big tube. PITA to change, had Meineke put it on for me.

I'm wonderin if it is somethin to do w/ the cat but I think it was just a really bad vacuum leak. Cause on friday when i got the car back my engine still sounded really rough and almost like it was lackin air or power one. When I got it back yesterday and drove it the engine sounded closer to normal and my acceleration was back to what it was. But I still keep getting an intermittent CEL.

I'm guessing the DPFE is bad. You didn't have it replaced yet did you?

i've got a 96 GL 'tour with the same problem. CEL codes with "Insuffecient(spelling) EGR Airflow".  I had bought a whole new EGR valve and replaced it myself. i still got the CEL so i took it to a Diagnostics guy. He cleaned out the whole EGR system, and still i get the CEL every once in a while.  i just stopped worrying(spelling? obviously i didn't do good in english class  ) about it. then again...i'm not trying to make mine performance or nothing. i'm just trying to afford college right now!
