Changing the pin to a grade 5 or 8 bolt is what I suggested to Chris when he called yesterday In any case it would probably get you going for a while at the very least and if you end up breaking the end of the shaft you still aren't out anything because you've got to replace it anyways at that point. In this case you're pretty much just out the time to try it.

Another suggestion is to see if that guy that did the seal repair has any connections to get the new end cheaper or other repair tips.

If you pinned it once, might as well try it, certainly the cheapest alternative.

Thanks for the advice. So far only a spring steel pin has been used. How much play (to and fro) does the shaft need? Why is it not one solid peice? I think the pin and splines went out because the shaft mount bolts on the S/C housing (the 4 surrounding the shaft) were all loose for a long time. I suspect that it moved too much and caused undue stress on the unit. I need to remove the shaft to assure that the pin is not lodged in the case and then reinstall.

The unit is not peice because of cost and production. Vortech may use or had plans to use that shaft with a different SC with different spline pitch or count. Also repair is easier for them, reove the old female and replace. If it were one peice they would be replacing the whole assembly.

As I told Chris, welding isn't an option in case you ever need to do service work on the car where the S/C has to come out or for that matter even service the S/C itself. Go with a grade 8 anodized bolt and if you sheer it you'll probably break the shaft too because that should be harder than the shaft material.

Done. Keith used a hardened Grade 8 Set Screw. He was cussing me the entire time!

I drove it home two days ago and there it sits. I am terrified to drive it! Haha. Knock on wood, but it seems quite fine and there have been some rather funny turn of events with the car, as of late... Kinda leads me to think that my Contour luck has changed. I took the car to the Stealership to have a wheel bearing replaced. They replaced my Wheel Bearing, Wheel Hub, Tie-Rod, Power Steering Pump, and ordered me an Idler Pulley... All under warranty! They didn't even mention the 3.0L and barely mentioned the S/C. My Service Advisor is awesome!!!! Anyway, the point is that i replaced the Idler Pulley (they could not as the car was down) and it fixed a weird stalling issue I had.
I hope to run it soon, as i would like a number before she decided to give out again.
