Is the warranty for the main Cat only covered in the US or in Canada as well? My Cougar really smells like rotten eggs when I drive it hard and I automatically thought that the Cat was failing. If this is the case for us Canadians, would any Ford/Mercury stealership replace the Cat free of charge as long as you are within the 5 years and 80,000 miles warranty?

No, 8/80 is US Federal mandate only.

i have the same exact problem with my 1996 mystique. it is a terrible smell, and i drive aggressively. its not a very good thing when you are driving a girl or two. they think you farted, and how are you supposed to explain that your car farts once in a while?!?! Are you sure the dealership will replace it for free if under 80,000 miles? I really dont want to show up there, have them fix it, and then it turns out that i owe them money.

Early models had a recall on cats. Failing cats is not the only reason for the smell. Ford must test them to see if they are bad. If they pass, you just pay for diagnosis.

The diagnosis money is what I was referring to. The dealer I called, said that I would owe them $191 for the diagnosis if theres nothing wrong with a warranty-covered part. Who wants to pay that much, especially if the dealer ends up lieing or not finding it.
