I had a 91 escort and I thought that the Exhaust was sparking but it was actually the e-brake was stuck on. The brake pads were gone and metal on metal causes sparks.

For the cat melting that is a good possibilty also. If you dont worry about emissions, hack the cat off and put a pipe in place of it.

Carbon hasnt created sparks on the vehicles I have driven. I used to work at a Chrysler dealership and the vehicles would come in, have a lot of carbon build up. Once you drove it on the road a big black puff of smoke would come out and no sparks.
