You are looking at weld metal in the flow. minimal if you are a good welder, but still, rounded weld beads in the flow path.

Unless you are a utterly crappy welder you should never burn through the pipe. Especially thick walled aluminized exhaust piping.
The flow is smooth when using flanged ends and "of course" you would put them together reverse flanged so there would be no leading edges in the airflow! That's just common sense.
