Whoever put your plugs in last stipped the threads in the head. If it was a shop, take it back and demand action.
If it was yourself, be careful next time.
I would try to re-thread the holes myself. Even if you had to take the head off. What are the other plug holes like?
Who told you a new engine was needed?

Well the thing is I did the plugs years ago. I used an old plug boot to get it in the first few threads. They gave me a quote for the rethread and for a engine so that is why I was wondering about a new block. I am just worried that the engine is damaged because it was run for so long like this (I didn't have much choice). I am calling bs on this one because Ford won't cover this so I am going to fight it as much as I can. I can't imagine a plug that was put in over two years ago would only do this now.

Edit: Also I don't know how to rethread and I don't have time. What would a normal shop charge for this? I have to factor in moving the car again and since Ford is getting the rental it might work out cheaper.

Rethreading / Heli-coil or whatever brand inserts:

I've used the Heli-coil tap and lots of grease. A thread turn or two at a time. Pull out the tap, clean and regrease. What that does is grab all the metal bits the tap is cutting and keeps them out of the engine.

Blowing spark plugs out of their holes is also a recurring problem with later model Ford V-8s. Ford redesigned the heads but I've heard mixed opinions.

Thanks for the info. I would do it but it's plug #1, back bank and I don't want to deal with that in the cold, no garage. Also I am leaving for Vienna on Thursday so getting the car from the dealer 10 miles out and finding someone else doesn't work. Plus they are paying for the rental, another rental and a tow truck would bring this up to about $400 I am sure. I still wonder if the engine could have been damanged. BTW thanks guys for the info and help!

Thanks! I got the stock air box back and the car threw a lean code, turns out the MAF was bad. They have replaced that under warrenty and my mom is taking a road trip so we will see is everything is alright.
