Thanks for the help. One more thing though.
Why would material in the main cat require me to change the manifolds and replace the headers? Is this not just caused by the cat clogging/failing or does this mean something upstream is failing which in turn is clogging the cat?
Sorry-I like to know what's behind the failure.

Yes. The pre-cats in the exhaust manifolds could be failing and clog the main cat.

I understand now, the precats are within the exhaust manifold.
When getting in my car this morning and driving to work I noticed the check engine light was off.
I'm going to do the EGR cleaning this weekend to see if that solves it.
Is there any sign as to the check engine light intermittently coming on and going off that would point towards something specific?

I had a 401 that went on, off, then on again. All I had to do was clean the passages to get the CEL to go off. The DPFE failed months later.
Must be that jumbly-wumbly thing happening again.

I just searched in the FAQ section and it doesn't tell what the DPFE is.
Can someone give me the acronym and what it controls.

Differential pressure feedback exhaust gas recirculation, I think.

The DPFE sensor basicaly reads the difference in pressure between to given points in the egr pipe, one before and one after an orifice of specific size. The common problem is that the dpfe goes bad and gives the computer a low flow voltage reading so at low rpms it is actualy causing the computer to think it is not flowing enough when it is actually flowing to much, giving you a lean condition and an increase is sulfur emisions, hence the rotten egg smell. As is your case I would leand more towards the DPFE sensor than clogged passages since you are having running and emisions related issues due to the egr flow. If it were plugged you would not have those two symptoms.

one more note if your dpfe sensor is in a metal case, replace it as it is most likely the original. the new one you get should be an updated plastic design.
