We have had loads of this problem on Mondeos in the UK - It's the resister pack that controls the fan speeds.The resister gets hot and melts the plastic mounting and insulation around it. You will gradually loose one or two of the fan speeds
Stick your nose under the dash, and you should be able to home in on it !!
