Well, got a CEL and went to autozone, P0420.

Did some searching and came up with the answer (I think) which seems to be either ECU reflash or new catalytic converter. I am well within the 8/80K federal emission warranty.

I call the local dealership and explain, and they schedule me to come in for a $90 diagnostic, explaining that if indeed it is a repair covered under warranty that there will be no charge.

Can anyone give me some input as to what to expect, is there any bogus repairs the stealership could create to hit me with a big bill on this?

Is it possible that my K&N being dirty could have caused this?

It your under the 8/80, then they shouldn't be charging you a thing for warranty work. I would take it in, have the testing done, and see what they say. Or you could take it to an independent shop first, have them do it (some will test it for free, others will charge you 75-80 bucks), take the car to the dealer where they will still have to do the diagnostics to determine exactly what the problem is.

So, in short, just take it to the Ford Stealer and see what happens.

They did tell me that if indeed it is under warranty they will not charge the $90 diagnostics...

you are correct

search for a post I made in the general topic area, around march, about it or there was one in NE-CEG where I talked about how the dealer tried to take use for $180 for the "repair"

the tsb, i forget the number says the ecu reprogram is also covered under the warrenty

we played kinda dumb about it, we went into the dealer and said the light has been on for about 2 weeks, at that point that was true actually but it had been on and off since novemeber. they called use and said the ECU was to be reprogrammed. well I knew that wasn't right and re read the tsb and saw that it said the reprogram was covered. so you don't have to pay a dime. diognostic and reprogramming are covered.


now the dealer called and listed what the car was suppose to have replaced at about 75k, oil, ps fluid, filters, etc to see if we would let them do it. funny thing about that was I had just changed the oil and I again used a motorcraft filter

Where can I find the text to TSB 04-10-4?

All Data only seems to have a list of TSB's, not the whole text...

The dealership will not change your cat, regardless of what you say. They will reflash the CPU to lower the expectations of the cat, per Ford's instructions on the TSB. If you read some of the other threads, you will find that it is suspected this fix exists only to make the cat last longer than the 8/80 warranty, at which point you will have to pay to have the cat fixed. My suggestion to you is to make certain with the dealership that the catalytic converter works perfectly fine, and that if you get the code again after 8/80, then you will be having them replace the cat without charge.

I went through this about a month ago.

That's funny. I scanned the P0420 with my laptop and took the printout to the dealer and they took care of it with no charge or questions.

ILLUMINATED WITH DIAGNOSTIC TROUBLE CODE(S)
P0420 AND/OR P0430

FORD:
1997-1998 Contour

MERCURY:
1997-1998 Mystique
1999 Cougar

ISSUE

Some 1997-1998 Contour/Mystique and 1999 Cougar vehicles equipped with the 2.5L engine may exhibit a malfunction indicator lamp (MIL) illuminated with diagnostic trouble codes (DTC) P0420 (Catalyst System Efficiency Below Threshold - Bank 1) and/or P0430 (Catalyst System Efficiency Below Threshold - Bank 2).

ACTION

Reprogram the powertrain control module (PCM) to the latest calibration using WDS release B32.5 or higher. Calibration files may also be obtained at www.motorcraft.com. Replacement of catalysts is no longer necessary to address the most common causes of this condition.

WARRANTY STATUS: Eligible Under Provisions Of New Vehicle Limited Warranty Coverage And Emissions Warranty Coverage
