Well, it was cool while it lasted. The fix I came up with lasted me for approximately 5 opens and closes. Now it's back to it's old self again.
The real way to fix it for good, is to replace that crappy plastic gear. this is only done by replacing the WHOLE THING!!
I hate that.
Here's an idea:
My wife makes jewelry and can mold things. I am going to have her make a replacement gear out of brass. Don't worry, you people with broken moonroof motors will be the first to know if I make them.

That's exactly what I was thinking. Someone could make a nice dollar making those metal gears and selling them for a slight profit to justify the trouble.
Why the hell that gear is plastic to start with is beyond me... cheap *******s.

Chris -
That might be a difficult gear to mold. I looked at the picture you posted, and it looks like a stepped gear. Meaning it has two different gears on it, a smaller one for input and a bigger one for driving.
BigWalton, it plastic because it is cheaper, and quieter than metal. I am pretty sure that most moonroofs use a similar set up.
The problem could be that the teeth aren't getting full engagement. I think that is what Chris was trying to fix in the beginning.
Chris, are the teeth on the plastic gear stripping out/mashed down? If so, it could be a number of things. If the teeth aren't harmed and the worm gear on the motor isn't engaging them, then you could have an alignment problem.
Later, Patrick

bigwalton- I agree, crap plastic.
Patrick- That gear will be easy to mold and cast in brass. I personally don't care if it makes a little more noise during operation. And, the gear appears to have melted in the Texas heat. The worm gear on the motor is metal. The metal got way too hot, and melted the plastic, load-bearing gear. It's not an alignment problem. The gear is damaged (i.e. Teeth missing/stripped)
That double sided gear serves two purposes: 1. the large bottom part is what the motor meshes with 2. the smaller, top part is for turning a second gear wich has the position wheel on it. No load bearing on the top part.
The moonroof crank actually gets positioned inside the gear. When the gear is moved directly by the motor, the moonroof moves.

I have a 2000 SVT and the Sunroof got stuck wide open. I only had the car for 2 months and it stopped working, I went to Ford and they said the motor went. I was like wow 2 months wow that lasted a long time since it was the second time I opened it. LOL I am still waiting for then to fix it, They got it to close, but the have to wait for the motor, Then I went to go use my a/c for the first time, and it was blowing out hot air! I dont want to know what else is going to happen to my car.

OK, here is how it is going to work with the brass gear. You send me the bad motor with the stripped gear, I fix it with the fairly permanent fix, and send it back to you. We haven't come up with a price for it yet, because we need to see how much metal it will use, but it should be around $50-$60. There has been at least one person that has gone through two motors and is on his third. This fix will probably outlast the whole car. I will keep you people posted. Hang on if you are purchasing a new motor
