96 Contour with 4 cyl. Charge light came on and drove it about 80 miles home. Advance Autopart tested alternator. only putting out 5 Volts. Replaced brushes Alternator now putting out 15 V. reinstalled alternator. Charge light still on. Had battery tested. Charge was low so they recharged and tested fine. Still have that charge light on. Voltage of 12V across the batt at idle or revving engine. Disconnected heavy feed from alternator and measured voltage from feed to battery negative. solid 12V.

What am I missing?

3 wire harness, white spade, heavy feed, and smaller black wire that was mounted on same post as heavy feed are all mounted and secure.

Is there a mega-fuse on the Zetec, like the Duratec has? (I am sure there has to be...)

Sounds like the charge is there, just not making it to your battery.


FWIW: The fuse is located on the firewall side of the engine, below the coilpack for the Duratec.

was thinking that too but I have continuity on that wire between the alternator and the battery. If the fuse was blown then i would have none.

My concern is this. When I was having the alternator tested it does not put out any voltage unless there good voltage coming from the battery. Its a protect my own butt thing with the alternator. How does the alternator know that voltage is present. Which of the 5 wires is it?

thanks for the pic. I just got done checking resitance. I am reading about 7k ohms across that megafuse. Sounds real high to me but i have nothing to compare it to. only reading about 8 ohms from terminal back to battery.

THAT'S A BAD FUSE!!!!


A fuse is solid wire.. should read no more than about 4ohms per foot of cable.

I took it out and "removed
the cover. sure as sh*t it broken. not blown actually cracked. either way Ill land a new one. Thank you Ray. As they say "You da man!"

Take note of the amperage.. The Duratec has a 175A fuse, not sure about the Zetec's rating.. (Should be stamped on the fuse itself)
