I bought my brothers SVT Focus aftermarket projector headlights for $100 since he sold his car. I took them apart to see how they were built and to see if I wanted to replicate anything. Heres the internals..

Doing a little playing around

Well after I got home from work I found the box I had been waiting for from my friends a Hella Inc. Let the prototyping begin...

let me kno how the fogs turn out im looking to replace mine with projectors! wanna sell acouple of those along with the angel eyes to a poor kid? haha

I will eventually offer a group buy on the housing I'm building if there is interest and with that I will offer a discounted price on the Hella 90mm modules, the price will be disclosed at the start of the group buy. I will say it will be much less then what you can get them for anywhere else, which could possibly lead to the lowest price way to get a set of projectors in our cars.

I must warn you, this has been done before in a GB, and it ended ugly. You have to prove a 100% seal with NO leaking. Also your work has to be top notch otherwise you will be the next Milan...just a warning. But on the other side, keep up the good work, I would however love to see a projector other then the 90mm, there are soo many out there that are much much more powerful then the Hellas. Keep up the good work however

Good luck with your project.

Just a few questions
What do you anticipate your units to cost in the end?
how to you plan to aim your headlights? When I used to work with the 90mms the units were quite large for the housing and required the removal of several of the mounting ears.
PM me your price on hella 90mm's are you dealing with hella direct?

IM working with the 91mm hellas right now. Just for added pimp factor. An extra 1mm on all you other clowns :)

I'm assuming the light output would be superior to the factory housing + higher wattage bulbs? If so... I would be interested (depending on price -- have other projects going on)... and I'd prefer to receive them unsealed. That way, I would be the one responsible for sealing it (would only blame myself for leaks).. and I could do additional mods before closing it back up.

Are you working with new OEM housings, or would we need to send ours to you?

If I remember he wanted to do a no 'lense' front thats why he chose hella 90s.

however, the hellas are kinda big to keep the mounting ears on and still be adjustable

I'm curious to see the details... I wont say it cannot be done because I was told the same thing by Milan when I (wisely) chose to ignore the hella 90mms and use Bosch projectors.

not a bad idea but to ensure a 100% seal, it also depends on how you took the headlight apart as well..

if you are going to HID the projector, the HID bulb will have a lower wattage. HID bulbs are 35W and regular halogens are I believe 50W

I'll try to answer all of these at once...

I will most likely sell them unsealed and provide instructions to the buyer to seal them. This will lower the cost of the setup as I will not have to put a ton of labor in. However I may consider sealing them for people at an added price, but I'm not sure if I want to venture down that path as of yet for the reasons above.

this is gunna be cool!!! also will there be the OEM style chome offered and not just black or what ever

It will most likely come as a primered setup up. You will have to paint the housing whatever color you want.

loose the angel eyes, they are ghey!

It will be out there as an option.

See the above response to Goonz.

I will not be supplying new housing. This will just be a replacement to that bezel which is already your own lights. I'm doing it this way so that I do not have to wait on people to send me their lights or having to mess around with cores.

I plan on pursuing a dual path as of right now. I'm looking into doing both a setup without and with a lense.

I too spoke with Milan before taking on this project way back when. I don't know if I would say you 'wisely' chose to ignore the Hella 90mm, but rather you just chose a path that you felt was a better one. Getting a set of Bosch projectors is not cheap. That is part of the reason why these setups cost so much. I'm trying to bring the price down on doing a projector setup by elimating all of the cost factors that have been dealt with in the past. When I am finished here I plan to offer a setup that everyone can afford at a very reasonable price. I am not going to disclose any pricing information until I am finished with the project. I will only say that it will be considerably less then anything else that has been offered to this point. However it will still be an excellent quality product.

Well I would say that I wisely chose a true oem projector. Its as easy as 3 or 4 clicks to get brand new OEM bosch projectors for 99.00 which is cheaper than retail on hella 90mm (not to mention i paid 50 shipped for two bosch's off ebay. The main reason I said wisely is because I proved not only to myself but to the site and milan that a projector that was said to be 'too long' would fit without hassel. Additionally my choice to do that retrofit and use that projector led me down the path I am at, I believe that I offer some of the best retrofits for contours... something I would not have done otherwise. Using true OEM projectors has forced me to keep re-engineering how I build things and has led to the all the knowledge ive accumulated.

So in short, I would say that I wisely disregarded the 90mm due to its size and bulk, the power that it loses to other projectors (when utilizing HID) and my experiences.

Dont get me wrong, im not saying you cant do it, im just curious about the details and everything. more-so because ive done research on cost and pricing of units.

when i did my headlights on the cougar, i put them in the oven at 220 for 13 minutes and seperated the housing from the lens. cant that be done with the contour?

Yes, thats how I do it (not those temps). What does that have to do with this thread though?

Ever make use of those headlights I sent ya?

This should be sweet.

Working on it. I got another set to play around with too. In the end I will probably end up with 4 sets of headlights. The contour headlight picture in my first post is one of the ones you sent me.
